Cheers Steve,
Re Lambda sensor:
I'd read the same page, which is where I got the 100cm from the header from, which is what I think I'll do. re the angle, the ust have some offset comes if its mounted in an enclosed space to stop heat buildup, will probably still off set, towards the car.
Re Decom plate, I think I won't bother as I'm only looking at 10-11 psi.
Asked on locost and had this response:

Well done on the progress Chris. Dont want this to come over wrong but if i were youi would get those welds looking at on the alternator bracket and definatley on the plenum, they are going to let you down. If the welds on the plenum give up the car is going to go lean and prob pop the engine.
Hope this helps in the long run

Love the "can do attitude" Chris.
Alternator bracket looks fine to me, I doubt they are even needed on the spacers.
Keep up the good work

yup i agree with jay.it's not easy to weld thin to thick material for a non experienced welder practice and more practice it looks like you'v got a row of big spot weld you need to try for one continues weld.it might leak air.nice attitude keep going

Well done for giving it a go Chris, not something I’d try and weld with my welding skills. As Tony and Jay said thick to thin metal is tricky, even harder doing circles. What sort of welder and gas are you using?
Power.. small nail, fast hammer, Torque.. small nail, big hammer.. I got a big hammer

Your welding is a lot better than mine on the exhaust & that's lasted. Once the welding onto the plenum is done, fill it with water & see if it leaks. The joy of doing something like this yourself is you don't have to get it right first time. Even if you do the water test & it leaks like a sieve you can seal the holes with bathroom sealant, carry on & when you know it all works, then re-make a MkII with all the learning incorporated. Either your welding will be goon enough second time round or tack weld it together & get it professionally welded.
But it may not leak - my exhaust doesn't.

My exhaust does and that was welded by someone for Caterham! Fortunately, it is after the lambda and catalyst so doesn't seem to affect anything

Re: Man with spanners - thinks he's a mechanic
Well that started a bit of debate!! The reason why the plenum looks like it's been spot welded is because it has, it's important not to put too much heat into the backplate otherwise it'll warp, in fact it has but not by very much.
TBH I prefer to weld this way as it give you more control and I'm happy that I have good penetration of both parts but time will tell....
